  I am replacing my 1940 Ford firewall with a Bob Drake repro. Any hints or suggestions about best way to accomplish. Thanks for any insights.

  Drill out all of the spot welds using a cutter specifically designed for this purpose. It looks like a very small drill (bit) piloted face cutter. You can purchase these quite reasonably at any decent body / paint supply store.

The new firewall installs rather easily once the old one is removed. The most important thing is to measure, then measure once more. Then, measure again.
I'd suggest you tack weld the new firewall in place where you think it should go. then install the doors to check for proper alignment. Also, install the wood floor boards as well as the transmission (metal) cover. If you like what you see, remove the doors, floor boards, etc. and complete the welding.

  Mike is right about measuring, i would put a brace behind the firewall to keep the distance right. When i did my 40 we folded over the edges like a 39 which has lead to problems with the hood hinges. Take a lot of pictures. Eastwood has the drills ,but a couple they break.
